What are your thoughts on making the joints out of rubber urethane casted in a silicone mold? -

I wonder if something in the style similar to the iron man gloves people make could work as well, or even the 3d printed Robo Cop hands. -

The hands I could see being 3d printed and then casted in vytaflex 40 from smooth on. Kind of similar to what they do with the robo cop costumes. -
Another approach could be to get a custom printed morph suit to fill in the joints. As established in the photos, the joints are almost exactly the same size as their human counter part. An example of how detailed one could get with these ( example image). They also are not that expensive to produce either.

I, unfortunately, haven't been able to find set photos of them wearing the gaskets, though I did find a never before seen Dark Trooper pre-CGI photo from a VFX reel: Also in this video from the Lucasfilm Showcase panel at Star Wars celebration (8:39), Jon Favreau says that everything came from the Mandalorian storage, sets, and archive, so that could at least add credibility that they did exist on set and were not added on as a part of the exhibit right? Also, after viewing the Hybrid VFX videos, they handled all the Dark Trooper CGI shots, one of them that was absent was the Dark trooper grabbing Grogu. I believe the hands we see on the Exhibit were close-ups used to physically grab Grogu in front of the camera.

The only text was a white placard "Dark trooper". I believe this one is the stunt suit or one of the ones along the wall when that officer went and talked to Gideon where the Dark Troopers were behind him and their first appearance. Underneath the gaskets, you see the black mannequin where one would see the Grey suit normally, but a black one might make look it better. I do know everything in that exhibit room has been seen on screen.

@IcyTrooper @nanotek I also have screenshots of where the grey suits are still in the actual episode and used. The Hangar Droid you clearly see the actor's suit showing, namely at the elbow, hip, and back. The camera droid you can see a the hip clearly. Then in the Hallway seen on a close-up, you can see the droid in front of the camera, their grey suit is showing at the hip (an absence of CGI pistons), the back of the right elbow, and the armpit of their left arm.

oh, let me know what they say! I noticed there were rubber joint sleeves on the mannequin at Celebration.

Hi! I'm also thinking of building a Dark Trooper from the Mandalorian. I'm sort of tempted to 3d print the armor and then make polyurethane castings. So it will be super flexible.
