I would avoid using any sort of foam to build up parts of your suit if you're going for 501st approval. Jim's kit definitely has problems in the shin area. I'm a twig and can barely fit them on, and at that they are uncomfortable as hell. I would say instead of wasting time trying to puzzle piece a fix in place I would reach out to another vendor like Andrew McClary or 850 and see about getting some replacements that might fit you better.

Lance is right about the foam, but you can look at many of the build threads from over the years for other types of armor builds over on Whitearmor.net or even in the Spec Ops build threads where people have had to make "shim" pieces to enlarge pieces to make them fit. Maybe you can put the shins on and take a photo so we can see just what you are working with.

I agree. Before doing anything maybe post up some pics so that all the builders here can assess the problem more thoroughly. I would also avoid EVA foam as it will affect the overall look of the shin. It's too flexible and will possibly lead to a cracked finish in your paint work.

Chaos's idea is on par with how others have fixed their sizing issues. I can't really comment too much as I didn't go the Jimi route and I am not entirely sure how the ABS will respond with Jim's flexi fibreglass in that area.

I would go Lancer's advice if I was in a hurry and wasn't confident in making the adjustments. But you would have to contact Andrew and pass the measurements of your calf first to make sure it will fit

Another option is to get it 3D printed to your size. It's a bit more work but may be a better option for fit.

So this weekend I made a start on finishing the helmet as the spray came for it and my audio set up. My visor is ready to put in also. So it has been sprayed and touched up.

Also my buckles and straps came and I'm very happy with them, if people want to know who I've got them from let me know. Also sprayed some of the smaller parts and they have come out really nicely, but some items have also come out horrible in patches where the paint wouldn't stick.

Forgot to mention in the previous post the final two items I needed to carry on with the forearms and shins (the two rubber wrist bands for the forearm and an A3 sized sheet of black ABS for my shins) have now come back so I can make a start on that this week. Also with the buckles which attach to the shoulder straps, what colour are they supposed to be because I've seen many plane black ones, many dirty/damaged metal looking ones.
