Well, one thing you can do is not run the velcro right up to the lip. This will help to keep it from showing, though you will still get some gapping since the velcro is there. You could also try red velcro, which might not stand out as much (similar to the black velcro on a shadow).

My personal opinion is I prefer to clam shell with an elastic hook on the inside that helps keep the calm shell closed when worn, but it doesn't work for everyone.
There is always the sand and repaint option, but that has risks of its own.
I have also heard that using a fabric softner sheet can help repel dust and dirt. The liquid form, water down, can also work, so I have heard. When I tried it, it left a slight film that dulled the look of the armor. I end up with a major 'dust sticking to my armor' issue, so I am always looking for ways to repel it.

I think this is what you are looking for, but note, black is the only approvable stripe color for the shadow stormtrooper. The vocoder, tears, ear bodies, frown, and traps have a few color options, but not the tube stripes.
Bucket is looking very good. Very nice job on the paint. Everything is looking spot on. Lenses can be tough. If it is really flexing back that much, you can put a reverse glue a screen facing toward your face in the center and on each end, then drill holes in the lens to fit over the screws, washer and nut to hold the lens in place. A little glue around the edges will then add additional strength. There are a lot of different ways to do it, getting creative is definitely recommended
I love the reshaping. I have always been to scared to try it without a back-up laying around. The detail add on the bicep was well down as well. Great work!
Looks good for now! You could always pull them off and trim them a bit as well as boil reshape them. It usually requires the combo to get them just right.
Wow, looking good so far. I have a garrison member that is about your build and may be able to help with sizing the armor up a bit to fill in some gaps, because, and no offense, you are one skinny dude
Looking really good. Looks like you are doing all the right things to start. I feel you on the FX armor, it is what I have as well. Quite a bit of reshaping.
You can use car wax too. I know many people do and I have used it for the final coat. The nice thing about certain car waxes is they have anti cling properties and I know dust sticks to my armor like a mother. White is so much easier in that aspect. Always test on scrap first as ELP mentioned in his post. I do use Novus for scratch fixes.
